Choosing the Right Mesh Count for Your Screen
Ask ten screen printers what mesh count to use and you'll get ten slightly different answers, because the honest answer is "it depends." What it depends on, specifically, is your ink and your artwork — and once you understand why, picking a number stops being a guess.
What the number actually means
Mesh count is the number of threads per linear inch of the screen fabric. A low count, like 60, is a coarse, open weave with wide gaps between threads. A high count, like 305, is a fine, tight weave with much smaller openings. The tighter the weave, the less ink can pass through per stroke — but the finer the detail it can hold without the image spreading or filling in.
Start with the ink
Plastisol is a thick paste, so it needs a relatively open mesh to transfer a usable deposit — something in the 86–156 range for typical spot-color work. Push much tighter than that with plastisol and you risk starving the print, where the ink can't force its way through fast enough and the color comes out patchy or faded compared to a test pull.
Water-based and discharge inks are thinner by design, so they can run a notch tighter at the same level of detail — often 156–200 — without sacrificing coverage. Ink with large particulates, like glitter flake or puff additive, is the exception in the other direction: it needs a very open mesh (60–110) regardless of the artwork, because the particles themselves are too big to pass through a tight weave at all.
Then layer in the detail level
Bold spot-color art with no halftones is the most forgiving case — there's no fine structure to lose, so you can stay toward the open end of your ink's range. Halftones and small text are the opposite case: they need enough mesh threads crossing each tiny dot to hold its shape, which is why detailed work typically pushes toward 200 and up, sometimes into the 280–305 range for genuinely fine process work.
A useful mental model: mesh count and detail level pull against ink type in opposite directions. Fine detail wants a tighter mesh; a thick ink wants a more open one. Where a job needs both — fine detail in a heavy plastisol — you'll often need to compromise, either by thinning the ink slightly (within the manufacturer's guidance) or accepting a bit more open mesh than ideal and adjusting your art to be a little bolder.
Symptoms of the wrong choice
Too tight a mesh for your ink shows up as a thin, weak, or patchy print, or a squeegee that seems to "skip" across the screen instead of laying down a smooth stroke. Too open a mesh for your detail level shows up as halftone dots bleeding into each other or fine text filling in solid — the ink floods through faster than it can hold its shape.
Test before you commit
Mesh-count guidance is a starting point built on commonly cited ranges, not a guarantee for your exact ink brand, squeegee, and pressure. Before running a full job on a new mesh count, always pull a few test prints on scrap fabric. It costs a few minutes and a bit of ink, and it's far cheaper than reprinting fifty shirts because the halftones came out mushy.
Once you've matched a few ink-and-detail combinations to a mesh count that works well on your own press, keep notes.
